Whether you’re patching a cracked lamp base or fabricating a new bracket to match century-old hardware, pot metal is one of the more forgiving materials to work with—once you understand how to weld it properly.

Pot metal is a zinc-based alloy with a low melting point, which makes it common in decorative antique fixtures but also notoriously tricky to repair. It’s sensitive to heat, prone to cracking under stress, and doesn’t respond well to the same techniques you’d use on steel or aluminum.

With the right approach, though, you can weld it cleanly and produce results that hold up long after installation. To help you create components for your custom antique fixtures, here’s a step-by-step guide from raw materials to finished piece.

Gather Your Welding Materials

Before starting the repair, you should set up a clean work area and gather materials suited for low-temperature pot metal welding.

Here’s what you’ll need:

  • Low-temperature pot metal repair rod or solder made for zinc-based alloys
  • Propane or MAP-Pro torch
  • Stainless steel brush
  • Fine sandpaper
  • Small metal file
  • Flux, if required by the filler metal
  • Clamp, vise, or support jig
  • Protective gloves
  • Eye protection

The filler metal is one of the most important parts of the repair. Standard solder or welding rod won’t bond properly to pot metal. Use a product designed for zinc-based alloys so the repair can flow into the damaged area without overheating the base metal.

Clean and Prep the Broken Area

Pot metal won’t weld properly through dirt, oxidation, old paint, oil, or plating. The repair area needs to be bare metal before heat is applied.

Use sandpaper or a small file to remove finish from the damaged area. Clean at least half an inch around the break so the filler has enough bare metal to bond to. If the part has heavy corrosion, work slowly and avoid grinding away decorative detail.

Once the surface is exposed, use a stainless steel brush to remove oxidation. Don’t use a brush that’s already been used on steel because it can contaminate the repair area. After brushing, wipe the part with a suitable cleaner and let it dry fully before heating.

If the crack is tight, open it slightly with a file so the repair material can flow into the gap. A shallow V-groove gives the filler more surface area to bond to. Don’t cut too deep, especially on thin antique fixture parts.

Support the Component Before Heating

Pot metal can soften quickly once heat is applied. If the part isn’t supported, it may shift out of alignment before the repair is complete.

Position the broken pieces so the original shape is restored as closely as possible. Use a clamp, vise, or support jig to hold the part steady. Don’t clamp directly over delicate decorative areas because pot metal can crack under pressure.

Heat the Pot Metal Slowly

Heat control is the most important part of pot metal welding. Pot metal melts at a much lower temperature than steel, and overheating can cause the part to slump, blister, or collapse.

Use the torch to warm the area gradually. Keep the flame moving and avoid pointing it directly at one spot for too long. The base metal needs to get hot enough for the repair rod to bond, but not so hot that the component itself starts to melt.

Touch the rod to the heated area as you work. The base metal should melt the rod. Don’t rely on the flame to melt the rod directly onto a cold surface. If the rod balls up or rolls away, the surface is either not hot enough or not clean enough.

When the temperature is right, the filler will start to flow across the repair area. Continue heating only as much as needed to keep the filler moving. Pot metal gives you very little room for overheating, so patience is safer than force.

Apply the Repair Rod

Once the repair area reaches the proper temperature, feed the rod into the crack or break. Let the filler flow into the prepared groove rather than piling it on top.

For a broken edge, build the repair in thin passes. A heavy buildup of filler can create an uneven repair and may not bond fully underneath. Thin layers give you better control and reduce stress on the original part.

If the filler stops flowing, reheat the area gently. Don’t chase the rod with the torch flame. Heat the base metal first, then let the base metal draw in the filler.

On decorative antique fixtures, keep the repair as tight as possible. Extra filler can be filed away later, but too much buildup near raised detail can make finishing more difficult.

Let the Repair Cool Naturally

After the filler flows into place, pull the heat away and let the component cool on its own. Don’t quench pot metal in water. Sudden cooling can stress the metal and crack the repair.

Keep the part clamped or supported until it reaches room temperature. If you move it too soon, you can weaken the bond or shift the alignment.

Once the part cools, inspect the repair. Look for gaps, pinholes, or spots where the filler didn’t bond. If you find a problem area, clean the surface again and apply a second thin pass.

The repaired area should look fully joined, not just coated on the surface. If the filler only sits on top of the crack, the repair won’t hold under normal use.

File and Sand the Welded Area

After the repair is solid, shape the surface with a small file. Work slowly so you don’t remove surrounding detail from the antique fixture.

Start by lowering any high spots in the filler. Then move to fine sandpaper to blend the repair into the original contour. For decorative parts, preserve the aged texture where possible. A repair that’s too smooth can stand out after finishing.

If the component has a screw hole, mounting slot, or fitted edge, test the fit before applying finish. Pot metal repairs can slightly change the shape of the part, especially around thin sections. Make any fit adjustments before applying paint or patina.

Finish the Repaired Component

Once you’ve shaped the repair, finish the surface so it matches the antique fixture. You can paint, plate, or patina pot metal as long as you prep the surface first.

If you’re painting, use a self-etching primer made for metal with zinc content. Standard primer may not bond well to pot metal. After the primer cures, apply a finish that matches the fixture.

For an aged look, apply thin layers rather than one heavy coat. Build the finish gradually until the repaired area blends with the surrounding metal. Once you reach the right color, seal the surface with a clear lacquer.

Before you reinstall the component, make sure the repair has cooled fully and that you’ve shaped and finished the surface. If the part supports weight or takes repeated stress, test it carefully before putting the fixture back into use.
